I had a little time so i threw together a drawing for a pellet sizer. it is based on the idea/product the guy in the UK makes though i hear he is pretty non-responsive.

you are seeing the top view. the bottom is basically the same but not as tall an edge. it is designed to fit a JSB pellet tin (500 size). the bottom lip is only .25", enough to go over the can while the top lip is .5", enough so the pellets can be shaken around without them flying out.
it has 21 holes.
ok, for quantity 100, making it out of 6061 T6 aluminum it would cost about 20$ each. rolled steel (1008/1018) would double the price. stainless 304 brings it up to $100 each (ouch).
the cost might be a bit more since i couldn't figure out how to set the tolerance on the individual hole diameters. the holes are .5" deep.
also, i need to design a mandrel. it would have the working end set to some size, small enough to fit into the skirt of the pellet and would have round tip and would be a little longer than .5" to insure the pellet pops out the bottom. the upper part would be slightly bigger than the hole, say .375".
questions:
what size should the working end of the mandrel be for each of the pellet sizes?
what hole sizes should be considered for the common size (.177, .20, .22, .25) pellets? (.221, .222, etc for .22 pellets).
do you think T6 aluminum would stand up over time?
does anybody even care? LOL
i could make a run of some of these if i knew there was enough of a market, but i'll turn to you, the experts to aid in the design.

I know I would like a .177, 25 and one that would resize a 25 to 257 so that you have a snug fit.
I would go for Rolled Steel or Stainless,
and yes I would want the three

what i need is more input on what the actual hole size should be for each caliber.
example: .22 caliber, .224 hole (maybe?)

this type device cannot make a pellet bigger, only can bring bigger ones down to a maximum size.

.177 cal at .01785 was at one time when Beeman made sizers was the standard size. They offered sizes both larger and smaller IIRC ?

Maybe you could measure a pellet and find the fattest one?
Make it a little smaller ?

not a matter of finding the fattest one, what is important is what size will fly the best through the barrel. unfortunately, this will vary between barrels so there isn't one good answer.
if someone can make one of these devices themselves (access to a CNC machine), then they can play with different sizes and pick the best one for their barrels. in fact, the size might even matter between brands of pellets! so one size fits all won't help.
i would have to job the part out which means, to save money, i would need to make a lot of them with the same sized holes.
one other possibility is to put rows of holes with each row having a different size. that wouldn't add much to the cost except now you couldn't do as many in one size at a time.
hum...back to the drawing board!
